The Vivabox gift box packaging of European high-quality packaging company BDMO has set up a distinctive image in Belgium. For consumers, the packaging itself is synonymous with quality products. BDMO's factory is located in Mlebeek, Flanders, Belgium. Vivabox is one of its largest production lines. Vivabox's boxes and lids cover multiple production steps and are processed on different automated lines, including cardboard cutting, scoring, folding, tape sticking, and printing.

But just a short time ago, Vivabox’s last process was still not automated. This session requires the corresponding thermoplastic trays to be embedded in Gift Boxes for different gifts. For example, some trays exclusively contain 4 vials of malt whisky, and some trays contain several bags of coffee and two sets of cups and saucers.

The mounting of the tray was originally performed manually because the material was thin and elastic and must be plugged during insertion. The automated assembly line prior to this link has reached a production capacity of 1000 boxes per hour, and produces a box in about 3 seconds. Up to 7 people are required to keep up with this pace.

Can the tray inserting be automated? This is a problem that BDMO throws at Viscon, a local system integrator.

BDMO asked Viscon and another company for a quotation. Viscon finally won the bid with an average of 1200 pallets per hour. The compactness of the tray impaction is perfectly solved by the ABB robot IRB120 – the robot embeds the tray at a certain angle of inclination, and then plugs it in the end, sticking to the glue point at the bottom.

The solution has now been successfully put into operation. It has operated 16 shifts per day in two shifts. The number of operating workers has been reduced from 7 to 3, and the manpower cost has been significantly reduced and the production capacity has increased by 35%.

After trial and commissioning of the program, the pick-and-place rate was increased to 1400 pallets per hour, which greatly increased the capacity of this link. Pieter Debucquoy, BDMO's maintenance coordinator, said: “In the past, Vivabox had a production capacity of 1,000 pieces per hour, which was determined by the speed of manual installation. Robotics solutions have increased production capacity by 35%.” No one expected the bottleneck in the production line now. It has been moved to the previous stage.
